alignment or maybe lost a wheel weight and the balance is out of whack now... my .02 lol

My truck has developed a vibration also, between 25-45 mph. I noticed that my transfer case is leaking from somewhere. I didn't think a bad bushing would cause that much vibration.

I was in the same boat you were, I replaced the TC seal and it was still leaking and I still had a vibration, Then I learned there is a bushing behind that seal. That bushings job is to keep the driveshaft true, if its warn the driveshaft will be loose and that small amount of space will let fluid by the seal

What's all involved in replacing the bushing behind the seal? Does the output tail need to come off?

I would get your wheels properly balanced by pros that do large wheels. Not your local garage or walmart lol. Take it to a 4x4 shop. Believe me a good shop with the right equipment can make a huge difference in how well your tire balance turns out.

I always laugh when I see balanced tires with weights all most directly across from each other. Means some idiot didn't balance your tires lol

remove the tail housing and replace the bearing/bushing/seal at the same time and reinstall for peace of mind

id get it figured out quick, my old stepside had a slight vibration for a few days... then the front drive shaft broke and smashed my tranny, exhaust and also grabbed a bunch of wires that went to my fuel tank switches... it was no bueno... truck needed a new front drive shaft, new tranny, rewired... PITA... i always do all the Ujoints on my trucks right away now, im not certain but i think thats what did it

Yes the tail housing needs to come off and the bushing needs to be pressed out and a new one pressed in then put a new rear seal and reinstall the tail housing with RTV.

Nope, yesterday i had to just run in 3rd for my entire drive because i couldn't maintain speed in od. It will be steady for quite a long time, then go away for maybe 15 seconds, and then come back for a few minutes.

Makes me wonder if it is the roads, but i haven't been able to find a really nice smooth road or the time to try and test that theory. Also it happens for pretty much my entire commute when on the interstate (37 miles of interstate)
